Organization Role: NFCL
One of the major urea manufacturing industries in India with 15 lak MT/year and 4800 MT/day. It is the first Natural gas based plant in South India having two streams of urea production. The ammonia process is based on the technology from M/s Haldor & Topsoe, Denmark and urea process from M/s Snamprogetti, Italy. It has sufficient captive power generation with 3 Gas turbines including HRSG from Italy. And has two Auxiliary boilers for steam generation with capacity of 200MT/hr from Japan. It has high standards in quality and safety by maintained and implementing ISO, EMS, OHSAS, 5S, TPM etc.
My Experience:
Operational experience including water treatment plant, demineralization plant, effluent treatment plant, cooling towers, inert gas generation plant, instrument and utility air generation plant, ammonia storage, bagging plant, auxiliary boilers, power generation with gas turbines including heat recovery steam generation.
My responsibility also includes creation of Process Flow Diagrams (PFD), Process and Instrumentation diagrams (P&ID), Heat and material balance calculations, creation of Equipment and Instrument specifications, creation of Start-up, shut-down and operating procedures. Have good experience on fire protection systems and flare system.
Boilers:
Operational experience of two auxiliary boilers manufactured by Mitsui Engineering and Ship building company limited, Japan. Capacity: 100 MT/hr each, Steam Pressure: 110 kg/cm2, Steam temperature: 515 deg.C, Able to produce: KS,HS, LS, Fuels: NG, LSHS, Purge Gas, Excess Gas, Off Gas, Diesel., Controls: DCS and PLC
Gas Turbines with HRSG:
One gas turbine of 21 MW capable of firing Natural gas and naphtha supplied by Thamsson Internationals, Netherlands. One HRSG with supplementary firing to generate 100 MT/hr steam @ 110 kg/cm2 and 515 deg.C. Supplied by BaBcock.
Two gas turbines of 10.43 MW each capable of firing Natural gas, naphtha, and high speed diesel oil. GTs are supplied by M/s Turbotechnica of Italy.
Two HRSG's capable of generating 60MT/hr of steam @ 50 kg/cm2 and 380 deg.C. With supplementary firing of natural gas. HRSG is supplied by M/s MACHI, Italy.
Cooling Towers:
Cooling towers consisting of 10 induced draft fans to cool water. It serves the need of heat load in process and power plants. It consists of 6 heavy pumps 2 of them are driven by condensing type steam turbines.
Inert Gas, Utility and Instrument air Generation Plant:
Inert Gas:
Generation of Nitrogen for process needs with 9.0 KSC pressure,600 NM3/Hr Flow in GAN mode, 420 NM3/Hr Flow in LIN&GAN mode and 320 NM3/Hr Flow in LIN mode.
Instrument air
Two centrifugal compressors with necessary auxiliaries to produce instrument air at 9.0 KSC pressure, 2200 NM3/Hr Flow. Instrument air dryers, regeneration and controls are automated with digital micro computer.
Utility air:
Generation of utility air for process needs with 7.0 KSC pressure and 900 NM3/Hr Flow.
Demineralization Plant:
Consists 3 streams of beds with 30 ion exchange vessels. Produces around 15000 m3/day of demineralized water to use in process and power needs. PLC operated control panel to control all beds and parameters.
Ammonia Storage:
Two atmospheric storage tanks having each capacity as 5000 MT with import and export facility by road and rail. The tanks with refrigeration loop, heating system and ammonia pumps serve the needs of ammonia storage for process requirements.
Material Handling (Bagging Plant):
In material handling section with 50 major belt conveyors within 2 sq.kilometers associated with 50 employees and 60 contract workmen per shift. All maintenance and operational activities to be planed without effecting production and convincing the associates to co-operate for higher operational performance are designated responsibilities as a Production Engineer. Many critical modifications like conveyors PLC logics, Dust Extraction System analysis using ANSYS package, silo bulk urea measuring scale, loading equipment modifications and conveyors exposure made to search for challenges which suits my skills and qualification.

Ability to do Design practices using FINITE ELEMENT PACKAGES on:
Static analysis: Stresses and deformations caused due to structural components like beams, machine components, hangover pipes, supporting rods, foundations, vessels load bearing capacities etc.
Thermal analysis: Temperature distribution on vessels, casings, bearings, structures and heat flow from hot reservoirs like furnaces, high speed bearings etc.
Flow analysis: Application of CFD for flow distribution through reactors, vessels, piping arrangements, mixed flow distribution, development of boundary layer etc.
Other Design Skills:
Ability to use AUTOCAD to develop drawings of components in isometric (3D), 2D, piping, structures, isometrics and layouts etc.
Knowing Design codes and practices like TEMA, ASME, ANSI, IBR & API.
Design packages known:
ANSYS8.0, Auto Cad-2004, Ideas-9, Matlab 7.0, Solid works.
