Nature of work
Worked as an engineer for automobile crankshaft production in machine component department. A team of 100 workers handling capacity. Production of crankshaft for companies like Telco, Bajaj, Mahindra and Mahindra, Hino, Toyota, Iveco etc. Machining operations like re centering, turning, grinding, drilling, milling, balancing, super finishing, lapping etc. Crankshaft production target is fixed. According to target production time is calculated. Production time is depending upon manpower machining and raw material. Considering all these parameters a set up is finalized. Starting from raw material requirement, its availability and to get it available. Planning is done for raw material availability. Coordination with material division for availability of raw material.
Each machining operation is set in a fix sequence by setting process layout. Machining operations is done according to process sheet. Process sheet is indicating drawings, dimensions and tolerances. A quality sheet is showing quality requirements like surface finishing in Ra or Rz, Run out, Ovality, Straightness, Radius of curvature etc. All these process sheet and quality sheet are approved from quality assurance department. Machine operators are given a proper training to use process and quality sheet. First off is taken for each machine operations. Initial five readings are taken in SPC book. This book is showing UCL, LCL and ML. Machining dimensions are controlled within UCL and LCL. Those dimensions are going out UCL and LCL is controlled by setting machine variables. For example diameter taper found out of controlled limit of 15 microns then points to be checked for diamond condition for wheel dressing and proper coolant flow. Each machine is having stage inspection gauges like snap gauges, height gauges, length gauges, thread gauges, dowel hole gauges, width gauges, radius gauges, micrometer, vernier caliper etc. Product is checked at a stage by using above mentioned gauges. Product quality variations are corrected by setting machine variations. Sufficient WIP is mentioned at each machine so that no job condition will not occur. After sequential machining operations products are carried at final inspection. Final inspection product is given to auditor for quality checking. Audit ok products are moved to material division for dispatch. Finally with the help of SPC process capability (Cp) and process capability constant (Cpk) are calculated. Process is said capable when Cp and Cpk are within limit of 1.2 to 2.2. Machine operator's need to be fulfill for tool requirements like drill, reamer, grinding wheel, spanners, Allen keys, water soluble cutting oil etc.
Set up change activities –
Set up is changed for production of different type of product. It includes change in grinding wheel jig, fixtures, computerized CNC machine programmed and related setting. A machining trial is taken on scrap product and is sent to standard room inspections for computerized quality checking and various reports. Graphical and dimensional report are verified for different parameters and out of control limit is controlled technically by setting machine variable.
Production reports are made on daily basis considering monthly production, manpower, machining time and number of machines. Attempt is done to increase productivity and work efficiency. Productivity and work efficiency can be improved by process and production methods.
TPM activity –
TPM activity is very important for machine variables. Every machine is having its own TPM checklist. This checklist is made according to machine variables. It includes speed, feed, pressure, temperature, oil levels, coolant conditions etc. All these variables are checked ones in a day. Beyond control limit variables are controlled within limit for example – feed one millimeter per minute only. This will help to avoid machine breakdown and quality problems. Finally better machine and product results are achieved.
